As I understand it, a resistor would help with heat buildup on the steppers
After say 1/2 hour, they'll be 135 - 145 F - should I be concerned?

Any reputable stepper drive, maintains the exact motor plate current throughout the RPM range, high temp in steppers is common due to the constant rated current applied.
As opposed to servo's, which only supply current as and when required.

Why don't you just try the next current setting down on the driver?.

They do generally get hot. If you can't touch it for very long, that's when you have a problem.
The G540 can deliver 3.5A max per motor. So a 3.5kohm resistor will allow the G540 to deliver the full 3.5A.Quote:

You can also leave out the resistor. In this case, the G540 will deliver the full 3.5A, but the drive will not reduce the current when the motor is idle and not moving. Not having a resistor inserted will contribute to the motor heating up.
Running the motor slightly below the rated current is common as it provides for a higher max speed for the motor.
I’d suggest using in a 3.5kohm resistor as it will reduce the heating, and deliver the max current (3.5A) to the motor.
