    No, never tried form taps in stainless.

    I thread mill in my lathe 1''-8, 1.5'' deep for one part I make, in 6061, do it in one pass. Not sure there is a thread mill cutter with a shank 2.5'' long...

    I have done this on a CNC mill by manually adjusting the VFD while cutting and it seems to help control chatter under some conditions. Might be worth a try.

    I think that depends on which firmware rev. you have, the newer systems are 500 minimum. All of the ones that I have bought in the last 1.5 years have been 500 minimum.

    That is very strange. If the VFD faults out there should be an error message, so maybe it is not faulting but rather you are shutting it off before it can fault. I'm not saying you shouldn't shut it...

    You could try the setting the torque boost higher and see what happens. Normally the mid-point frequency is set around 5, not really sure how this affects anything.
