In NX5 there was a change to the assembly proceedures. My best advice is spend 30 minutes with UG Cast on assemblies. This will explain the new functionality and where everything is located.

That is the same machine I have and it will be an ER-16 collet. The collet taper is 1/2" to accept ER16. 3/8" shank will be the largest bit you can use. Magnate and Onsrude make a decent...
Use offset face. Otherwise, UG will send you into sketcher because there are no valid sketch curves in the workarea.

If you need to design as well as machine then UG is good choice, but still need Vericut. If you are just taking customer files and setting tool paths, then stick with MasterCam with a stand alone...
Yes, extrude a rectangle into a solid block, then subtract. I forgot to mention, you need get a little creative to model over any undercuts.
I use UG NX and works every time.

First, offset your customers model to achieve the necessary clearances. Then, construct a solid block, then subtract. The result will be cavity which represents the thermoform tool needed....
