if you look under any of the surfacing tool paths you will see a surface tolerance, you need to adjust it to like .0001 or .0005 , should give you alot better finish, oops didn't read all the posts...

Could be a couple of things.... There are 2 different planes, one is a Rapid Plane, And the other is a plunge clearance, usually Rapid Plane is set to 1.0 and plunge is .100, if that doesn't help...

What size screen(monitor) are you using? i know if you don't measure it and put it in the display in surfcam it will distort really bad, almost what your saying.

Really depends, If your working on the COR (center of rotation) you can use one offset, and let the cam system post out the A commands, Ex. 1 tool does all 4 parts or however many then changes tools,...

Tell you the truth, we use a strong double sided tape for alum sheet (max .125 thick) with step downs around outside and it works well, and then it depends how big your sheet is to, just a suggestion
