    105 holes @ 1/2-20 in 4140HT, I strongly suggest you get a thread mill and just be done with it. You will be very pleased with the result and will likely save the cost of the thread mill in labour alone (not to mention the number of taps you will burn out).
    Darebee, any chance you can link to an example that would work the way Neil is using his with the right geometry when mounted in a mill? I would much rather purchase if reasonably priced.

    Yes MSC don't like the bother of exporting off-shore due to US Government restrictions exporting technology to foreign countries. It seems they get enough business from home states (and Canada, Mexico) that they don't need to make the effort to filter the overseas orders to prevent high tech transfer.
    With the US dollar the way it is at present, MSC is losing business.

    Neil, I know this goes back a bit, but what inserts do you use please? I'd like to make one of these but a size smaller to do M14.

    Thanks for reviving an old thread! Neil mentioned that "The angular error in the thread form is trivial for most applications." Any suggestions regarding how this is determined? Web page perhaps?

    Triangular. You need to design around the smaller insert. Top of insert on centerline. Before use the front clearance angle needs a little grind or it won't work. I designed by first creating accurate model of insert, the position correctly on axis. Then the holder was modeled around it. The screw is moved 0.1mn back towards apex of triangle so the it pulls in firmly.

    How hard is the material you’re going to be cutting? You might be better off trying to tap your holes.
