What does the small I.D. work consist of? Round thru holes? Or????????

What's the problem, hardness? Porosity? Inclusions? Carbides?

    Dick,

It is a .09 x .500 deep flatbottom with a .110 counterbore .085 deep. Currently drilling .005 u/s and boring the .09 dia and counterbore. having problems with consistent size and the flatbottom.

    Thanks,
    Homer

What quantity holes in workpiece/s, how many workpieces? Will the job repeat?

Some things are very expensive in a low volume, but some expenses can be justified when spread over high volume of pieces.

Why not drill with a 7/64" drill then a #43 drill, then use a decimal 0.090" end mill to flat bottom the deep hole, then a small bore bar to finish the counter bore? (Carbide of course.)

Or, if you want to get really crazy, get some custom tools ground, one to rough, one to finish, and do it in 2 shots.
