ATC will not move into position error message

We're having problems with our tool changer. It either stalls and errors when trying to retract or it retracts then errors. In both cases the error is: "ATC will not move into position". Also in both cases MDI says the previous tool is still in the spindle. We've cycled the connectors on the vertical movement sensor on the turret axle, the hall effect sensor for the Geneva drive and the two hall effect sensors on the Geneva arm. No change.

    This one's a stumper.

Playing with the Geneva bar position seems to help. There's a lot of play at the turret's full extension but loosening the bolts and allowing it to find it's most centered position while a tool is in both the spindle and the turret seems to make the tools engage and disengage the smoothest which seems to have solved the problem.

Is the play in the carousel with respect to the arm?

On the 4020 here, an ATC error was generated when the spindle released the tool and retracted vertically. Turned out the two bolts holding the carousel assembly to the arm had come loose allowing a limit switch.

The play is in the slot which is quite a bit larger than the bearing that moves in it. I don't think that's the problem though. I think it might have more to do with where the driving arm stops. I think it over-travels a slight bit, hitting the very end of the slot and pulls the carousel back about 1/8". When adjusting according to the manual you could tell the turret was not aligned with the spindle as good as it should be.
