I'm sure it has been discussed a thousand times, but is it wise to ground AC (green wire) and 0.00 volt dc line to an aluminum chassis? If not, how should the grounds be handled?

It depends on how the DC is configured right now and the AC supply for it?
In most cases it can be done, normally they are both taken to the ground star point, together with the earth bonding conductors from motor and machine frame as well as shields etc.
BTW, Your PC MB DC supply and AC universal motor router or VFD are both common to earth ground whether you physically connect them to the start point or not.
