They are 4.2 amps/phase so according to the 540 manual I should use a 4.2k resistor - but - the drives only put out 3.5 amps so should I use a 3.5k resistor instead? What about wattage? Does it matter how many watts the resistor is rated?

If you go beyond the 3.5k you will bypass the current reduction feature which is not a good idea. I believe that 1/4 watt is the proper size because it will fit inside the db9 connector. In another thread mariss stated that the 1/2 watt is physically larger and will potentially short out causing all kinds of problems.
